How to Calculate DTF Gang Sheet Yields & Price Custom Apparel
Direct-to-Film (DTF) transfer printing has revolutionized custom apparel production by eliminating screen preparation fees, weeding labor, and color restrictions. However, custom print shops often leave money on the table by not calculating exact 2D nesting yields across 22-inch and 24-inch wide continuous film rolls.
1. Maximizing Usable Print Area on DTF Rolls
Standard DTF printers feature a 22-inch (56cm) carriage with pinch rollers requiring approximately 0.5 inches of margin on each edge. This yields a net printable width of 21.0 inches. When arranging chest graphics (e.g., 10" × 11"), two horizontal columns fit cleanly across the width with zero wasted margins.
2. True Unit Cost Comparison: DTF vs. Screen Print vs. HTV
| Printing Technology | Setup Cost / Time | Unit Cost (1–12 units) | Unit Cost (50+ units) | Durability (Washes) |
|---|---|---|---|---|
| DTF Gang Sheet Transfer | $0 / 5 mins file prep | $2.50 – $3.50 | $1.80 – $2.20 | 50+ washes (Hot/Cold peel) |
| Traditional Screen Printing | $25/screen setup | $9.00 – $15.00 | $1.20 – $1.80 | 75+ washes |
| Heat Transfer Vinyl (HTV) | $0 / 20 mins weeding | $4.50 – $6.00 | $4.00 (Labor bottleneck) | 25–35 washes |
3. Heat Press Time & Peeling Procedure Optimization
To avoid scorched fabric or adhesive delamination:
- First Press: 300°F – 320°F (150°C – 160°C) with medium-heavy pressure (6–7 bar) for 12 to 15 seconds.
- Peel Temperature: Hot Peel (immediate peel within 2-3 seconds) or Cold Peel (wait until completely ambient to prevent ink tearing).
- Post-Press Finishing: Apply a Teflon or kraft paper finishing sheet and repress for 5 to 7 seconds to soften the hand feel and drive the polymer into the fabric weave.
